The original plans call for you to shape out some foam and cover it with fiberglass and resin, not a real hard job to do. Then along came Dan Diehl and marketed a couple of shells you could attach (glue, epoxy) onto the spars. They are a little longer, about 20" or so per wing. Now I understand that Rand is marketing wing skins. And then there is the issue of a 'new' airfoil and I'm not going there.... The glass/foam/glass structure is somewhat more difficult to build and 
slightly heavier than the glass outside and foam inside construction but it 
is tremendously stronger.   Stock KR construction can bow outward under air 
loads, much like a fabric wing cover.  A glass/foam/glass sandwich is 
strong enough to walk on.

I used the glass foam glass method for my wings.  Though they are not done
yet, the test pieces I have done are amazingly strong, and as Don pointed
out, you can walk on them.

I am toying with the idea of making my seats of a sandwich in the same
manner, as it would be light and strong, both qualities I am looking for in
my plane.

Personally I would NEVER use a prop spacer on a VW engine 
because of the torsional loads that it puts on the VERY 
SMALL front main bearing.  If you check with the VW engine 
GURUs they will tell you the same.  Originally I had a 
long nose Revmaster cowl for my 2180 GPASC engine; a 2 
1/2" prop spacer would have made it work.  It is the gray 
colored one on our website ( http://www.jerrymahurin.com 
).  We ended up swapping it for a HAPI cowl (the white one 
on the website) which will work without the extension. 
And, yes it is a little more blunt, but with a longer 
life safer engine.

Hi Darren.  In response to your question about the KR flying faster if the
sides and bottom were rounded instead of flat - No, it probably woudn't.
Having the bottom curve nicely into the sides of the airplane would prove a
benefit in way of low speed/high angle of attack flight as the wind would
have less of a tendancy to 'shear' around the bottom/side corners and
therefore produce less turbulence over the tailfeathers.

If the rounded fuse were to prove faster than a box fuse you would have to
build two airplanes, one rounded, one box.  If both aircraft were built
EXACTLY the same, finished EXACTLY the same, flown EXACTLY the same by
EXACTLY the same powerplants by two EXACTLY the same pilots, you MIGHT see a
difference in airspeed.

There is much more involved with affecting the speed of an aircraft than
making the fuse round, square, or oval.  Wing loading, span loading, power
loading, surface finish, proper airfoil selection affecting proper tail
volume affecting trim drag, good application of the Area Rule, making your
flight control surfaces 10% thicker than than the fixed surface ahead of it,
and proper engine cooling have so much more affect on aircraft speed that
the difference between a rounded and box fuse would be indistinguisable.

What's interesting here is that half of the above methods for improving
speed are implementable after the airplane if finished.  If anyone wants to
read a very good book about improving aircraft speed, read Kent Pacers
'Speed with Economy'.  It is an invaluable guide to cheap and easy methods
of reducing aircraft drag.  For instance, cooling drag, which can account
for over 35% of the total aircraft drag envelope, can be greatly reduced by
a simple curved sheet of aluminum on the firewall.  That will give you much
more speed than a rounded fuse.

On my KR2Sexy I've made my fuse bottom and sides with recurved lines, and
the turtledeck is teardrop shaped so it looks much like a Lancair.  None of
this was done with an eye to improving flight speed.  Neither was the intent
to improve slow speed flight control achieved from a reduction of wind
'shear' around the fuse corners (of which there will be some small
improvement).  Inspite of the changes I've made to my airplane I would be
willing to bet money that it WON'T fly any faster than a similar KR-2S built
with the same stock wing, using a stock Corvair and weighing about the same.
It'll look a heck of a lot sleeker!, but no, it probably won't be any
faster.

Hope this helps.  And again I highly recomend Kents book if you like to
putter and enjoy making your airplane fly better.

And just to add emphasis to Lynn's comment, take a
good look at the WAR Replicas. They use 3/4 inch
longerons and crosspieces instead of 5/8 and have MANY
other differences from the KR with virtually the same
size aircraft. Their original plan was to power with
VW, but the added weight would not allow that.
Consequently, a much heavier craft requiring much more
power (and even more weight) with a lower useful load.
It's really hard to improve on the plane Rand and
Robinson first developed and most of the really good
improvements are readily available.
My 2 cents

Fellows:  Is there anyone out there, who can explain how gas and oxtane
works.  I heard a fellow try to explain how 80/85 had more energy in it than
100LL.  Also he said something about how regular mo-gas, had more energy
than high test.  The issue seemed to be that high test burned slower or
hotter, or something and that certain engines were made for a certain fuel
burn characteristic.  If you can shed some light on this issue I would

the higher the octane the the slower it does burn, but also the more stable 
it is, meaning heat or hot spots in the combustion chamber won't ignite it. 
because the high octane burns slower you can run more advance on the timing 
without pinging or spark knock. all obd2 ford vehicles (95 or newer), you 
can program the computer for different grades of fuel, the main thing it 
changes is timing. the lead in fuel has 2 purposes, first was to raise 
octane and the second was to cushion the exhaust valve when it closes. 
engines designed to run on no-lead will have hardened exhaust seats. hope 
this helps answer your question
